I have been looking at YeastCalc - using the Troester stirplate option, it seems to imply that, even with an old smack pack, I can use a 1.5 litre to get the correct amount of yeast for many brews.

For example, a 25% viable smack pack (25 billion cells) into a 1.5 litre starter will get me 236 billion cells, this is plenty.

This seems too easy.

The inoculation rate is 16.6 million/ml and growth rate is 8.44 - is this where the devil lies??

Are there recommended limits around inoculation / growth rates should one should adhere to?? I guess this is also where a decision around whether or not a stepped starter is required???

Cheers.

There are a few different ideas about that but a growth rate of somewhere between 4 and 10 is generally recommended.
